Why Your Boiler Keeps Tripping: Five Problems Preventative Maintenance Can Catch Early

Not every boiler shutdown points to a major system problem. In many facilities, the boiler is properly sized, the controls are working correctly, and the system performs well most of the time, yet the boiler still shuts down unexpectedly.

These are called nuisance trips: random lockouts or shutdowns that seem to happen without warning and often reset themselves before anyone can investigate. One day the boiler runs perfectly. The next day it locks out for no obvious reason.

While these trips may seem minor, the impact adds up quickly:

1. Flame Detection Problems During Startup

A boiler has to confirm that a flame is present before it can continue operating safely. Sometimes the flame scanner works fine during normal operation but struggles during startup, when conditions are less stable.

Common causes include:

  • Dirty scanner lenses
  • Sensor drift over time
  • Scale buildup on flame rods

The result is a boiler that occasionally fails to light or suddenly locks out during startup.

2. False Low-Water Shutdowns

This often happens during sudden demand swings, causing unnecessary shutdowns even when water levels are safe.

To operators, the shutdown appears random. To the boiler management system, the safety signal briefly disappeared.

  • Worn pressure switches
  • Hardened diaphragms
  • Dust or lint buildup in airflow ports

During PM inspections, CCS tests these switches through their operating range to identify unstable behavior before it causes repeated lockouts.

4. Fuel Valve Proof Failures

Modern boilers use safety checks to confirm fuel valves are sealing properly before ignition begins. Even a small amount of valve leakage can create intermittent startup failures.

  • Shifting regulator performance

Operators may only notice that the boiler "takes forever to restart," while the real issue is a failing component in the purge sequence.

PM testing helps verify that fans, dampers, and position controls all respond correctly throughout the cycle.

One of the biggest challenges with nuisance trips is that the boiler is usually running again by the time a technician arrives.

The fault may have:

  • Reset automatically
  • Cleared itself temporarily
  • Left no visible warning signs

Without reviewing the boiler's lockout history and operating data, intermittent problems are easy to miss.

A Simple Boiler Health Check Your Team Can Perform

Your operators can perform a quick first-pass review directly from the burner management system (BMS). Start by checking:

  • Lockout history
  • Runtime and cycle counts
  • Active alarms and operating data
  • Fuel-train and purge sequence information

Look for patterns such as:

  • Repeated flame-failure alarms
  • Trips during load changes
  • Increasing shutdown frequency
  • More frequent auto-resets
